Abstract
PT XYZ is a manufacturing company engaged in yarn production to meet the needs of the textile industry. In its production process, there are still several non-value-added activities (waste) that hinder production performance and reduce process efficiency. This study aims to identify the types of waste, analyze the root causes of waste, and propose improvement strategies for the production process using the Lean Manufacturing approach. The methods employed include Value Stream Mapping (VSM) to map the flow of materials and information, Process Activity Mapping (PAM) to classify activities into value-added (VA), nonvalue-added (NVA), and necessary non-value-added (NNVA), as well as Root Cause Analysis (RCA) to identify the underlying causes of waste. Data were collected through observations, interviews, documentation, and production process time measurements. The results indicate that the dominant types of waste are waiting, inventory, and motion. Waiting waste is primarily caused by machine downtime and delays between production processes, inventory waste results from excessive work in process (WIP), while motion waste is influenced by an inefficient facility layout that increases operator movement. Improvement proposals were developed through Future State Mapping (FSM) by implementing preventive maintenance, facility layout improvements, WIP capacity control, and adjustments to operator workflow. The proposed improvements resulted in reduced processing time, shorter material handling distances, and improved production flow efficiency, leading to a more effective and efficient production process.
