Abstract

PT. XYZ is a manufacturing company engaged in the production of plastic packaging, particularly Cast Polypropylene (CPP). In its production process, the company faces a major issue of excessive cutting waste during the slitting stage. This excessive waste has become one of the main factors hindering production efficiency, as it leads to raw material loss, increased operational costs, and decreased productivity. This research aims to identify the root causes of cutting waste in CPP plastic production and formulate appropriate improvement strategies to minimize such waste. The research employs the PDCA (Plan-Do-Check-Action) approach, supported by analytical tools such as the Pareto Diagram to identify the dominant waste, Fishbone Diagram and Fault Tree Analysis (FTA) to trace the root causes, and Failure Mode and Effect Analysis (FMEA) to determine risk priorities using the Risk Priority Number (RPN). Based on the analysis, the most dominant waste is excessive cutting, contributing 80.07% of total waste. The primary contributing factors are human, method, and machine. FMEA results indicate that the highest RPN value (320) comes from the absence of a standard cutting tolerance reference, which falls under the method factor. Improvement strategies include establishing cutting tolerance standards, revising standard operating procedures (SOP), providing operator training, and implementing a daily machine condition checklist. With these improvements, the company is expected to significantly reduce cutting waste, improve production efficiency, and optimize the use of raw materials in a sustainable manner
